For rough grinding of aluminum I use a wheel designed for aluminum, seems to cut better than the steel ones. The steel ones seem to hop around on aluminum. Then a flap disc for the final bling finish.

I have used an angle grinder on aluminum (didn't know I wasn't suppose to - oh well it's done now). I would agree that a sanding disc is better than a grinding wheel. A wheel will move it around some and when it loads up I touch it against a wheel dresser stick or another used up wheel clamped in a vice.

Aluminum-specific grinding wheel for a 4.5" angle grinder is what I'd use. They shed grains quickly enough, so as to not load up. Welding immediately after grinding with them also works great. No problems with contamination. Absolutely no post-grinding steps necessary before welding for great results.

A silicon carbide wheel (green one, for grinding carbide) will work fine and is cheaper than diamond. Easiest to go to the toolmaker's grinder and use his, he won't mind. The pin chuck idea is also worth trying, get one with a hollow handle. Grinding electrodes with gloves is a pain and this will save a lot of burned fingers...

Hoping to get some recommendations on discs (hoping to use my standard 4-1/2 angle grinder) and/or grinders to get into those pesky corners to grind a fillet weld perfectly smooth. I've been using standard flap discs and end up grinding into the surface. I have purchased a Diablo corner edge flap disc for my grinder.
My local airgas sells me them for about $2 more than the gemini grinding wheels. As for flap discs, airgas has private Radnor brand ones which they told me are relabled nortons, I get the extended use aluminum oxide ones and they are awesome as well, outlast standard flaps by about 2:1, and again are only a couple of bucks more.
